CAE Based Multi-Level Optimization of a Bus Body Constituted of Aluminum Extrusions

ABSTRACT

A new body structure of low-floor city bus is proposed in terms of optimization in the multiple levels of the structural system. In the framework of multi-level optimization, a bus body system is viewed as an integration of sub-systems like roof, side structure and front/rear body modules, and each of the sub-systems is seen as an assembly of components. Once the system is decomposed into the lower level sub-systems, the design target is cascaded for the lower level. That is, the design target of the bus body system is cascaded into the design targets of the sub-systems, and the target cascading procedure eventually gives the design targets in the component level. Analytical evaluation and prediction of the target values of each level is provided by computations based on computer aided engineering (CAE) so that an optimized design can be obtained through a number of iterations. Since the mechanical performance to meet the design requirements of the bus body is highly dependent upon clever joints and cautiously engineered extrusion profiles, the proposed design process for the bus body with a new concept is focusing on creating a mechanical configuration of non-welded joints and the section shapes of the profiles. In particular, a shape optimization is performed to obtain the maximum strength capacity of a cant rail section for a given geometric constraint under the extreme load case of bus rollover, and the tool of design for six sigma (DFSS) is applied to determine the design variables of the non-welded joints so that the target stiffness can be reached, in the component level.

INTRODUCTION

Environment friendly vehicles became the hottest issue in the automotive industry owing to the increased environmental concern about global warming in addition to demand for economical car maintenance under high pressure of soaring

oil prices. Development of light-weight vehicles seems a prerequisite to achieve a better fuel consumption rate. Variegated attempts have been made to build lighter vehicles by means of adopting light materials, among which aluminum is one of the most often-used light metals. Aluminum alloys are widely utilized in the form of extruded profiles due to its versatile characteristics to shape components with complicated geometries with excellent corrosion resistance. Aluminum extrusions have been extensively used in construction of body parts for mass transportation such as rail vehicles. Recently, aluminum extrusions are applied in mass production of buses to take advantage of recycling the material as well1)2).

However, use of aluminum extrusions for a bus body necessitates an intelligently planned design optimization technique to accomplish weight reduction and the mechanical performances required at the same time. Even though aluminum alloys are known to have strength-to-weight and stiffness-to-weight ratios comparable to high strength steel, the aluminum structure may result in no weight savings if the conventional design is carried over from that of steel. A new bus body structure is postulated to secure mechanical performances such as strength and durability as well as weight reduction. In a general sense, it is said that aluminum structures give the lightest design solution when they are designed for equivalent strength to supplant traditional steel competitors, though the stiffness of the aluminum structure may be sacrificed to a certain degree.3) Also, one of the main factors that govern the endurance life of the vehicle body is the way members are connected. Given the fact that the most common method of connecting steel components is welding, it is well known that the welded joints are vulnerable to fatigue loads. Thus non-welding joints are inevitably needed to avoid the deterioration of fatigue strength due to the welding heat affection and to overcome the relatively

disadvantageous material stiffness of aluminum comparing to steel. Another important aspect to achieve weight savings using aluminum extrusions is to derive the configuration of profile section to meet the design requirement. An optimum design of the profile section is obtained by a topology analysis combined with a consideration of extrudability.

All of the engineering processes are coordinated by a series of optimization for each system level. 引言

由于全球变暖的环境问题日益加剧,除了油价上涨对经济型汽车维修的需求外,环保汽车成为汽车行业中最热门的问题。

轻型车的发展似乎是一个实现更好的燃油消耗率的先决条件。采用轻型材料制造轻型汽车的尝试已经有过几个先例,其中最常见的轻金属材料就是铝合金。铝合金由于其多功能特性,在塑造几何外形复杂的工件时由于其具有良好的耐腐蚀性,被广泛地应用于挤压型材的形式中。铝型材被广泛应用于大型运输工具中,如铁路车辆的车身部件结构中。近年来,由于其可回收利用这一大优点,铝型材也被广泛应用于大型客车的批量生产中。

发展状况

客车车身新概念

大型客车车身,如城市公交车和长途客车的车身通常是由骨架梁和薄板覆盖件焊接而成的。然而,一种新的铝挤压型材概念的设想是同时实现相当的重量节省和提高结构性能这两个目的。

事实上,许多制造商已经在客车车身结构上使用了铝合金型材料。然而,他们一直都只是有限的利用了铝挤压型材料,因为他们只是用它来加固类似传统的钢结构。综合挤压型材,不仅可以取代骨架面板结构,而且还可大幅减少组装汽车车身所需的材料。综合挤压件的另一个好处就是,它们能通过最小化紧固和焊接区域从而得到更加可靠的耐用性能,因为这些区域十分容易产生疲劳载荷。

考虑到大型客车需要长期承受重载荷的特性,一种良好的接合方式将是采用轻型铝挤压型材制造的客车车身能够确保安全性和耐久性能的关键之处。接头被设计在形如车顶,侧面结构,车前体和后车身模块等分部装配系统的连接处,这样做是为了最小化焊接区域。

这种灵活的关节是基于一种混合的机械紧固件和化学粘合剂的方法。图1显示的是一部采用铝合金材料挤压成型的客车的上部结构组成的子装配系统。

  1. 材料

铝合金6005A-T6和6082-T6作为车身主要结构型材。这种合金序号最后的数字T6表示在固溶淬火后进行人为的时效处理。6005A合金由于其优良的刚性和强度特性已被广泛应用于车厢的制造中。6082合金与6005A合金组合应用在客车车身结构的主要构件和外部配置中。

    1. 基本材料性能

即使铝合金挤压型的材料性能是众所周知的,实验性的测量也是有必要进行的,以便在其发展初期获得它们的机械物理特性。

它们的性能的好坏取决于合金的铸造过程,供应商提供的合金的质量需要得到保障。特别是,焊缝处的强度和耐疲劳性是至关重要的信息,因为新的车身在子装配系统之间应该有一条长的焊线。 扩展和疲劳测试按照ASTM标准对标本进行试验。结果与一般合金6005A、6082合金具有很好的一致性。该合金6005A的应力-应变曲线如图2(a)所示,合金6082的应力-应变曲线如图2(b)所示。合金 6082相较于合金6005A在屈服强度和抗拉强度等一般材料性能方面都具有更加良好的表现。

6005A合金主要应用在车身经常受挤压的部分,而6082合金则一般应用于规定的强度部件上,包括B柱和中门柱。

疲劳特性

图3给出了2种疲劳特性的测定。图3(a)给出了一种基础材料的样本,该样本取自一个典型的焊接头处,它将会被应用于图3(b)中的子装配系统。由于MIG焊接接头的铝挤压件之间设计有一个典型的几何堆积和阵列的焊缝金属槽,在实际应用的实际连接中比较母材的差别具有重要意义。

正如在上一节的基本材料的测试结果预期的那样,可以由图4(a)得知6082合金具有更高的疲劳强度。根据图4(a)S-N曲线,疲劳强度确定为136.7mpa,高于6005A合金约22%。

切口系数由一个确定的焊接接口所确定,如图3(b)所示, 运用到了图4(b)的结果对结构疲劳分析建立了等效焊接模型。

一部客车车身可以分解为子系统,直至最终分解为零件,零件和零件之间的关系如图5所示。由于在这项研究中考虑的设计目标,主要是关于刚度和结构强度和耐久性之间的联系,控制因素是在车身中决定整个车身表现的刚度和质量。

    1. 敏感度分析

为了找出在设计公交车身时需要重点关注的主要结构部件,对其进行了敏感度分析。研究了车身所有零件在扭转载荷影响之下的典型表现。图6给出了在扭转下的最敏感的零件图。上侧梁和车顶梁是车身中刚度最敏感的部位,其次是窗口挺柱和腰梁。

结果显示设计上侧梁和窗口挺柱和腰梁时应该和其他部件加以区别,进行特殊设计计算。

上侧梁

在敏感度分析中我们发现,上侧梁是决定整个车身刚度的关键零件。客车制造商通常称客车车顶和侧窗接合处为上侧梁。许多上侧梁的交叉部分的形状在设计时考虑了挤压性和易装配性。在排除了一些不合理的结构之后,图7给出了10种最有可能的备选设计方案。就与窗口支柱和车顶板的连通性而言,所有的方案都是可行的。

采用有限元模型对某客车上部结构的虚拟截面进行了测试,分析了三种工况下的顶撞、侧弯和角冲击的刚度。每一种负载情况下都有一种相对应的单元负载,并且在表2中显示了刚度的排名。基于对3种载荷状况下的综合分析结果,表格的第4列给出了所有十种方案对比以后的综合整体排名。正如从表格中所见,类型D作为刚度性能最佳的上侧梁被挑选出来。它也是10个备选方案中被证明是几何形状最简单并且质量最轻的方案。
